I was thinking of having a custom built air duct from one of my two rear fans that sort of connects to the heatsink. My question is, what materials would one use to make a custom duct. My friend told me to use cardboard, but I don't know...

You know dell uses that set up on their Dimension 2300 and I think 2400 models. There is not even a fan sitting ontop of the Heatsink. It is ducted to the fan at the rear of the case.Are you talking about not using a fan on the heatsink itself?

Nope, I have a fan on my heatsink and its kind of loud since I keep it at max RPM's. I just want one of the two fans to vent out the heat caused by the heatsink.

If you can design something like that, I would not have it connected directly to the HSF unit. you could have it so that it sits about 3/4 inch aff the hsf and larger around that the entire unit. That way you stand less chance of disrupting air flow through the fan to teh heat sink.
